Yes, I noticed quite a bit of extra noise just while I had the rear seats and parcel shelf out while rustproofing the rear quarters.

On Kev's advice I've also shot some cavity wax into the box section accessed by the rear seat bolt holes.

My car has had a hiding with that cavity wax, if I can avoid the pit that I had to cut into one side, on the otherside then it will be worth it

Took it on a run this morning, A and B roads, it's going really well and feels really solid - and so it should considering the front end and all the bushes are entirely new. Here's a pic I took while out and about. The ghetto spec front bumper doesn't look too bad, and should be pretty acceptable once rubbed back and polished. How long will the paint stay on though?



Of course, as is the way with old cars, I noticed when I got back the exhaust is now blowing from the back of the cat. FFS. LOL

Went for a drive today, the weld around the rear of the cat split most of the way around (could see daylight through it) so it was sounding properly chavvy. It was also hanging down quite a bit and I didn't want the exhaust to drop off on the motorway so have ended up at a mate's place and it will be fixed next week, and I'm taking the train home tomorrow. Back next weekend to pick it up. Even though it was deafeningly loud, it still sounded almost cool when accelerating!

Yes Jon it was a dealer in Cornwall can't remember the name off the top of my head.

Been away for a week so haven't been on here. The car is fixed and I pick it up tomorrow. Don't know yet whether it was possible to fix it properly or whether it is just to get the car home.

Just got back and the car is going really well.The cat cost £25 to weld up but he said the metal is pretty thin and it might last a week, it might last a couple of years. Now I know for next time as soon as it starts getting noisy, get it fixed double-quick before it all falls off. In the meantime I'll scope some options just in case and drive it some more.

I guess the options are a second-hand OE cat (which as they are getting on a bit now might crack the same way a week after I get it) or some kind of decent sports cat. I don't want any nasty pattern ebay rubbish and I don't want to donate a kidney to get a new OE one. What have other people done?

I saw a Cherry bonnet on ebay for £45 so thought I'd take a punt and see whether it is worse than mine or turns up looking like a crumpled piece of tinfoil.

Cheers Russ - my bonnet situation is still ongoing...

So I got this promising-looking bonnet off ebay a couple of days ago, at the price I thought it was a worth a punt if it meant avoiding stripping my crazed bonnet back to bare metal and repainting the entire thing. The original bonnet on my Rallye is a P3 bonnet with the larger ridges (I didn't know which one it was which until this bonnet arrived, and this one has smaller ridges so is clearly a P2 bonnet), but I wasn't hugely concerned which phase as the Rallyes are a bit of a mixed bag. Unfortunately the bonnet wasn't packed properly and both the rear corners were flattened as it was rested on them during transport. Common sense would dictate leaning it on one of the straight side edges, but IMO common sense is inappropriately named as it is less common than the name implies.

Right hand corner as it came (LH wasn't as bad):



First attempt at straightening right hand corner:



And the right hand stoved in corner after straightening, etch priming...



...then after filling and more primer (rough surface is due to the rain seconds after finishing priming).



Left hand corner after having a go at straightening it:



...and after a quick spray highlighting the major problem with this bonnet - it is a very faded Cherry Pink and my car is still a pretty much un-faded Cherry Red. I can't be @r$ed putting that on my car.



So I took a punt and it didn't pay off. Back to the drawing board on that one. No more panels from ebay, but I did it even though I knew better!

Got a new badge. I've decided to paint the surround satin black and leave the lion shiny as I don't like the big shiny surround but it is a subtle mod.

Here is the welding repair I had done on my cat a little while ago. It is holding up so far, but I'm sizing up options for replacement. Wouldn't mind a sports cat but I'd like to put that expenditure off for a bit as I've spent plenty recently.

I'm so glad I could provide some entertainment, my mate organised it after I left the car at his as I thought it would fall off on the motorway on the way home. Now I've got your attention, would it be possible to get a reasonably good repair by getting that round section cut off and a replacement piece of tube welded to it or are cats on their last legs when this happens - flogging a dead cat as it were? Or maybe on its 9th life?

Ref bonnet - I wouldn't have thought that buffing lacquer would improve the colour match?

I have managed to get access to a rivnut gun

can i ask what length your M4 allen flat-head bolt
i was thinking 20/25mm would be long enough?

I used 16mm length bolts which was perfect.

Bolts are M4, washers are M5 (for total approx diameter of original rivet heads as the holes in the skirts are quite big), and stainless splined rivnuts have M4 thread with 6mm outside diameter (1mm wall thickness), which required slight enlarging of the rivet holes.

Well it got me home and the guy said he didn't know how long it would last. Anyway, Jim do you think you could cut off the rear tubular bit and weld another piece of tube onto the rear of the cat with a non-spattery weld for a good repair? I'm looking at a range of options.
