Feck me your clutch cable has a hell of a tortuous route doesn't it! That's what you get for having a manifold by the firewall.

so the only things that have remained coinstant throughout, are the cluth pedal, and the flywheel?

when you changed hebox did you replace the clutch arm??

He fitted a new arm, new bearings, and lubed correctly.

That, and his engine is still the same yes so unless he has crank walk.... LOL

have you had a close look at the clutch pedal? surely you'd have noticed any scoring on the flywheel when you did the clutch!! Thing is the flywheel, right its designed to grip, and slip, so when the clutch was disengaged, i could understand if it was slipping, but its doingth opposite!!

Yeh, hense my desperation - changed everything logical.

And the flywheel looked fine when i did the clutch, otherwise i would have changed it. Just thinking about this makes me angry at france

Ive just read all ten pages on this as ive got an annoying problem with my gear linkage thats causing me probs. but mine obviously differs from yours, ive got to ask this question..... as no-one else has..... If you have carpet mats inside your car, are they getting caught up behind the pedal??? sorry but u wud be amazed how many old people come into my work at the garage and say they cant put there pedal all the way down and are having problems selecting gears, only to find the mats have rugged up behind the pedal..... either that or your release bearing is sticking on the input shaft due to heat soak. the picture in page 1 of the bearing looks as though its been rubbing/sticking badly on one edge of the bearing on the input shaft, but the box has been changed for a second unit so that kinda rules that out!! errrr!!! well if you have had exactly the same problem with both boxes,then your problem has got to lie with the cable or pedal box, gear selection prob is due to low clutch biting point (wont fully disengage clutch to allow correct gear selection)
and if symptoms worse in traffic then its got to be a heatsoak issue.
any issues regarding Gearbox+linkage+engine mounts+oil can be ruled out as these will not cause the sudden drop in biting point that you are experiencing

sorry if im just repeating what others are suggesting, but its got to be a heatsoak problem to do with the cable (sticking/adjuster)

Next time it does it, STOP and look at the positon of the clutch arm and look to see if the cable has moved on top of the pedal arm, perhaps mark with tip-ex the correct positions of everything when shes behaving and then check for any signs of them not sitting correctly when the problem arises, its all ive got at the moment im afraid,
i'll have a sleepless night thinking abot the prob...lol Crazy

Check the pedal box isnt loose or cracked/flexing. Use a genuine clutch cable, when fitting reset it by shortening cable fully, pry clutch arm/release clutch with a bar and then fit the cable so the ratchet extends as little as possible. Once seen a car with about quarter inch of crankshaft end float...
