Nothing left to weld to the way this is going, I'm 4 inches up the inner sill and still not on clean steel...f**king cars.

I'm interested to see inside your sill as when I got the OS sill cover off on my car I found this:

They are pretty rust resistant but give up eventually - though the rest of the sills is perfect. When I tapped it some stuff fell out and there is a gap immediately behind the jacking point. I made that hole you can just see to have a look and it seems the inner sill needs some work. Hoping it is not going to be major to fix. Clearly a result of impact damage or incorrect jacking - there was a lot of mud in there which I cleaned out.

How easy is that thin metal to weld?

Pain in the bloody arse unless you cut it right back to spotlessly clean stuff.

Mine only had a few spots on the outside, so god knows what yours is like Big grin

Is it something most garages can handle or would it be better to find a specialist? And will the car bow in the middle when you cut part of the sill out? Sorry for the barrage of questions.

Some garages will do it, how good the quality is will be unknown though, half the time they just slap a patch over glued on with pidgeon s**t and think it's fine....

Take it to a welder rather than a garage would be my recommendation, but it's not a short job to do it properly if it's gone on the inner sill too like mine.

Okay, now my other brother has brought his ford for a couple of patches for the MOT......spent all day cutting steel out of the main crossmembers and am now having to hold the back of the car straight with a set of jacks and packers...

Sick of seeing rust this week!

Finally got back to sound steel....(well, apart from the dark bit on the middle sill, but that's just been cut out in a straight line about 2 inches further up)







Yes, that is the edge of the carpet you can see just through the plates on the left....
I will say I was surprised how much is just butted together with seam sealer and left to the spot welds on the sill. It's not going back together like that, stick everything to everything with some stitch welding incoming...LOL

Stonechip/seal sealer is over 10mm thick in some places too, think of all the weight I've saved!

Interesting to see the inside of it exposed. Are you buying repair panels or making your own? I got a new OE middle sill for £10 on ebay.

Making them, I couldn't find any panels, and it probably would have cost me a fortune anyway, there's 7 panels cut into there...

Sorted, bar the dent on the end of the weld where I knocked it whilst packing the welder away Doh


Bit of grinding to flat the last couple of welds and straighten up a few hammer marks from making the panel, and she's back in business.

Dunno if its me imagining it, but it seems the ZX B-pillar is further back by about 3 inches or so, its pretty much right in front of the jacking point, which is where it needs new metal Doh


might be an idea to stick a cage inside so I can remove the B-pillar to fix the sill?! Laugh my ass off

I had to chop some of the b-pillar reinforcement out and put new back in too. Then I took it down to the bottom of the sill to stiffen it even more Big grin
