unlucky dude, sucks when they dont work. Sad

seems fairly common for bottom end to fail shortly after a head rebuild though.

Is this head gasket related you think?

Dont think so, just think its an underlying problem thats once the head was sorted and everything running right/good compression etc, it obviously highlights the other problems.

Will be from trackdays, high oil temps and all the usual stuff.

Davey, would love to have more from it, bodies, cams and the lot, but money just wont allow.

no need for a new oil pump, it is VERY rare for the XU units to give any issues, a strip cl3an and rebuild is all that's needed in most cases.

Also non-o.e pumps tend to quite poor.

Thanks, Ill keep that in mind.

Ive been advised by Sandy not to go oversized with the shells so now looking for a replacement crank and rod if anyone has them?

Picked up a bottom end yesterday, so thats going to be stripped down and rebuild. Hopefully the rallye should be back on the road within the next month, will have had a full engine rebuild by then and should be good to go for a few more years hitting the track.

Well I cleaned up the bottom end, painted it up and then last weekend stripped it down.

Unfortunately this bottom end that I got from Birk/Dan is pretty useless. When stripping it down, you could smell 'that smell' in the oil from a badly overheated engine. We tried to clean up the bores and pistons but they are badly burnt and scotched.

So it looks like the only salvageble parts will be the crank and a rod. My brothers boss said he can help out pressing the rod into my existing pistons.

Im just going to have to make the most of what we have now.

Plan is to drop the engine this weekend.

I've got a good set of standard pistons and rods you can have for £20 if you like?

Well things slowed right down due to me going off on my holiday and getting engaged.

Anyhow, had the nod that they want the car in the top 25 at FCS so time to get it finished. Its scary just how much its cost me, but I wont be adding it up just yet.

Crank has come back lightened, balanced and polished. Got all new bearings, shells, rings etc, all upgrades hi performance stuff.

I bought a bottom end off Birk and painted it up but as we come to strip it down it turns out its been in a car thats over heated badly and probably been running lean as all the pistons have started to melt so its been useless. Ive only got away with using the crank from it.

Ive sourced another rod, which is getting pressed into my existing piston and then the bottom end can start to be built back up hopefully tomorrow night. This will give us chance to get it all back together and get the engine and box back into the car over the weekend. All fingers crossed and depending on my bro and how busy his garage is for getting room to work on it.

So by the time Ive done.

Fully refurbished head, polished up, new cut seats, seals, gaskets etc etc.
New rings, seals, bearings, shells, bolts etc.
Fresh crank, polished and balanced
Fresh rod
Painted engine bay
Painted engine parts
New clutch
new PAS pipes
New bottom hose
New oil cooler and pipes
Load of stuff Ive probably forgot!

A very empty wallet!

Hi ben, been following your thread for a while now and have to say it's been an inspiration.
I was hoping to see the car at fcs an trax last year but did seem to see it anywhere,

Well the rallye was finally alive again over the weekend. Massive thanks to my brother (Jack aka top mechanic) who did the rebuild for me, I pretty much watched and got in the way.

All in all its had the top end refurbed, then the bottom end died so its had a full engine rebuild.

From memory its had all of the below. Most items have been increased performance/upgraded items where possible

New super 4 plugs
Head skimmed, tested, polished and cleaned up
New head gasket (2 times round Sad)
New head bolts
New inlet/exhaust/thermostat housing gaskets
New fire ring and exhaust fitting kit
New oil (2 times)
New coolant (2 times)
New power steering fluid
New gearbox oil (2 times)
New gearbox driveshaft oil seals
New clutch kit
New thermostat
Fresh bottom end from Birk which turned out to be knackered, I managed to salvage the crank and thats it.
Fresh piston and rod
Fresh crank, polished, balanced and checked
New big end bearings
New shell bearings
New crank oil seals
New waterpump
New piston rings
New bottom hose
New powersteering cooler pipe
New sump guard
Engine bay steam cleaned
Rust in engine bay treated and painted (needs final touching up)
New cambelt kit, pulleys/tensioners
Various engine bits painted
New Aux belt
New top mount and chocks
Wheels re done
New Ferodo ds2500 pads
Will be re painting the calipers etc
Towing eye straightened (Following wheel coming off at silverstone and car being lifted by track recovery)
Front bumper insert refixed (Following wheel coming off at silverstone and car being lifted by track recovery)

Probably alot more that I cant think off.


Load of boring photos now (and not in the right order but I cannot be fussed to sort them). Its at FCS in the Top 25 in less than 2 weeks so need to tart it up






































And today Ive had new wheel nuts land, so hopefully the wheels will stay on now

And also had my 1st bits land for tarting it up, set of small circuit stickers, dunno how they will look but thought Id see.

Bosch Super 4s? Are they actually rated in these cars? They were notorious for making my old T series Rover engine misfire like a bas**rd!

glad you kept the faith, i'd have been a bit p*ssed off if the bottom end let go right after the top end rebuild! I miss my Rallye. Sad

Dunno, been using them for the best part of 4 years and seemed ok. My brothers garage is a bosch service approved place so I get them for about 80p each.

Yeah, had some issues with the wheels coming loose the back end of last year, resulted in a wheel making a bid for freedom at Silverstone. Im hoping new bolts and a clean up of the hub threads will sort it out.

Well its cover in bird shite, going green but its drove fine to work this morning. A day on it cleaning should soon have it back upto scratch and hopefully this 1000 miles taking it easy will soon go.

The wheels are BK 603. very rare and the 2 sets Ive ever seen for sale I have Smile

Well its almost fully detailed now.

Got a last few panels to do if we get a nice evening before the weekend, plus got the interior to give the once over.

Repaired the rip in my seat and re painted the calipers, also got my stickers on now.

Well was in the Top 25 at FCS but the rallye was probably one of the only ones thats driven regularly/properly going off the fact some turned up covered in masking tape. Anyhow, felt like I should have been out on the track, was only the fact that Im still bedding in the engine that stopped me getting giddy.

Anyhow, spotted a few photos of it so thought Id post some of the better ones up, some of the rare occasions its actually quite clean.
