Found this little beauty on the bulkhead of the Rallye, behind where the ecu sits.



Not best pleased but understand its a common place for them to go. I also understand its not the easiest of repairs, needing the dash to come out so as not to set fire to the soundproofing behind it when welding it?

Any ideas on cost guys?

to do it properly yes it'll be a dash out job as the insulation IIRC goes from the footwell right up to the windscreen

Can you not just spot weld giving enought time to cool and not get too hot?
Will take longer to weld but shouldnt have to take the dash out then grind it back?

I'd take the dash out and check inside the car too.

that hole is tiny!
it's just where the water sometimes pools and sits for some time

spot it
Flat it
Zinc primer
Hammerite it job done!

if it was a larger hole i'd jap it with a screwdriver see if it went through if it did then i'd take the dash out!

but at the end of the day if your already asking how much to sort it
about £1.5k in labour time dash out etc

or naff all if you can weld it yourself or have a pal that does?

These are only my thoughts but what do you think about cutting out the bit in green? The reason why I think this is because you can see where the arrow is there is a gap in the sealant so water has got behind allowing for it to corrode from behind and the only way I know to make sure it's not any worse is to cut it out and see how bad it is.

Normally I'd say yeah just weld over but seeing your project thread and seeing the detail of the work you are doing to me only makes sense to make sure you've got all the rust out.

Cheers bud.

The gap may well be where I've gone at it with the wire brush on the grinder. You couldn't initially see the lip before I got busy.

Having thought about it, i probably will have it all fixed properly. Agree with your point there.

If you get the dash out and the sound deading, you might see the back of it and you might be able to make a better call on how bad it is?

I have my dash out at the moment(well everything out at the moment lol) if you want any pics let me know?
From what ive seen of your pic, I would be taking the dash out and double checking everything. I found all sorts of areas in mine once the carpet and dash was up and out!

My attempt at the same repair, I used a plasma cutter to cut out the worst bit then welded in a patch and skimmed over with filler once the welds had been ground down
