had a message from Dave earlier, a few tips on doing the hole in the bulkhead.

mark the centre of the template and drill a small ish hole from the engine side, then using it as a guide use a hole cutter, possibly from the inside though Dave can't remember specifically, Tony said Colin just used a Dewalt drill, engine and dash were all in place.

As Ollie said hopefully the rubber sheet clamped under the bracket will sort the issue, Dave has assured me that anyone experiencing any major issues in fitting they will fully back them up, they are watching LOL

When they get a chance they will do a proper fitting guide so if any of you are unsure about the fitting hang fire till then if you can.

I will be doing Ross's in a week or two so should be able to get some better pics as the engine will be out!

I pretty much did what welshy has said to do, once you have a hole big enough for the rod to fit through slide the tube up against the bulk head, that will give you the dead centre of the tube so then you can just open the hole up and not be worried it's in the wrong place!

Iv got no complaints at all, yes it was a pain to fit but iv had worse jobs and the finished product is awesome

Ollie any updates on Boot mod ? ...I'm going to be starting to take my dash out to start Matrix & do Sachshift at the same time !
Can't find the pics of some of the unused heater bits you took out ?

Anybody know if there's a decent quality fibreglass dash you can buy from anywhere that looks like original ?

It's just a rubber sheet with a cross slit in it that bolts between the tube and bulkhead, can't see it not solving the issue!
I only have the air going to the dash vents, the bits I removed were just held in with screws or clips!

As mine was a non air con heater it will be different to the air con one but you should still be able to remove a fair bit

Am I correct in thinking the boot no longer gets used then ?
The slotted Rubber new seal takes its place & because it's flat doesn't go anywhere near the Manifold flange ?

Will you still need such a big hole in the Floor / Bulkhead now ?


Can you now fit it inside as well for easier access & future replacement if worn ?

Nope will go engine bay size, it won't get worn!

Ideally if you could get a smaller diameter boot with a large flange at the end and have that sandwiched between the tube and bulk head would be the best solution!

Might have a search and see if such a thing exists

Something similar to this but a smaller diameter so it can go inside the tube so it's protected from the heat


Even I it would sit inside nicely you would still have to undo the tube bolts anyway

1.Ollie I take it the test piece Colin sent you is flat & raised 8-10mm only keeping it well away from the manifold flange ?

2. Also what your after & your showing a picture of ....am I correct in thinking it will go in the same place as the boot that has melted ...?

3.If I managed to flatten the inside ribbed floor / bulkhead flat would it be possible to fit the boot on the inside ?
Reason I say this is two 106s I saw have the boot on the inside facing the driver ...I'm aware it's a little different Thumbs up ...just a thought ?
And yes as you said you would need to get manifold side if this was possible to get to the nuts !!!
