Well i have been doing some homework on the gti6 gearboxes and have found a company who are willing to make up a gear set and synchros for the box that will add up to 40% stronger gears than original.

Prices are not yet confirmed but i would think these are going to be anywhere from

Im interested Carl but firstly i want to know what, why and how its going to be stronger as i dont want to be throwing money at some tool. I dont mean you just some people will claim anything to get work.

Second im strapped for a good while so no can do for some time.

Bigger gears and made out of different materials, a well known company so there is no worries there, wouldnt put my name to it if its going to give me greif.

All the same ratios etc, just the gears and syncros strenghened.

I had Miles strengthen my box, and change a few bits and bobs when I went high boost. Yes

Are the various gearbox failures definitely due to weak gears?

From speaking to Rich it seems that its 3rd which is the most common to go. Judging from this I reckon it may be a problem with the gearbox shafts deflecting (due to the helix gear separation forces at the increased rpm) which reduces the gear teeth contact and combined with the higher torque transmission causes failure that way. It would also make sense that in 1st/2nd it doesn't seem to be an issue because these gears are mounted much closer to the shaft bearings so the same force would result in significantly less shaft deflection.

IMHO it would be worthwhile getting a shaft from failed box onto a CMM machine and measure the concentricity between the bearing surfaces, also a good look at bearings would also be able to confirm whether this is the cause...

Anyway, just a thought. Are the new internals going to include strengthened shafts as well?

I won;t go into depth on the bxo issues on here, I will only say the 6 speed box's are weaker than the early 5 speed box's, later 5 speed, Xsara's etc suffer from the same issue's
